Engineering controls

Reduce loss without creating cleaning, quality or safety risk.

Reduce unnecessary hold-up

  • Size hoses and manifolds for the duty rather than adding avoidable length or volume.
  • Provide controlled drainage or disconnection where the product and hygiene assessment permit it.
  • Choose a metering route that can be emptied, displaced or changed over in a defined way.
  • Measure residual product during the trial instead of assuming “low waste”.

Reduce quantity and reject loss

  • Set targets using a suitable quantity-control procedure rather than compensating with chronic overfill.
  • Stabilise source conditions, prime and nozzle shut-off.
  • Test pause and restart and replenishment.
  • Separate filler rejects from container, capping, labelling and handling losses.

Recovery boundaries

Recovered product needs an approved disposition route.

Product recovery can introduce contamination, mix-up, allergen, concentration, temperature, traceability or degradation risk.

  1. Identify the stream: define exactly where and when product is collected.
  2. Protect identity: label product, batch, time, equipment state and collection method.
  3. Assess quality and safety: use the site's approved procedure and competent decision maker.
  4. Define permitted use: return, rework, downgrade or disposal must be authorised for that product and sector.
  5. Prevent informal reuse: do not rely on operators deciding that visibly clean product is acceptable.
  6. Record the outcome: include recovered and disposed quantities in the mass balance.

How is liquid filling product loss measured?

Set a batch boundary, measure product issued, good packed product, rejects, approved recovered material and cleaning or flush streams, then calculate the unaccounted difference with measurement uncertainty. Use the same method before and after a change.

What is hold-up volume in a liquid filling machine?

Hold-up is product retained in the source outlet, hose, pump, cylinder, valves, manifold and nozzles at a defined end condition. Measure the complete configured path because nominal component volumes may not equal recoverable residue.

Can residual product be returned to the batch?

Only under an approved product-specific quality and traceability procedure. Collection can introduce contamination, dilution, temperature change, allergen or mix-up risk, so recoverability must not be assumed from appearance alone.

Does weight filling eliminate overfill?

No. Weight control can support quantity measurement, but target policy, cut-off delay, in-flight product, scale behaviour, tare, product flow and pack compliance still need to be defined and verified.

Which filling-machine features can reduce changeover waste?

Useful features may include a shorter product path, controlled drainage, removable hoses or tubes, suitable manifolds, defined displacement, clean shut-off and accessible product-contact parts. Their suitability depends on the hygiene and product-recovery assessment.

What waste data should be collected during a filling trial?

Record prime quantity, stable-run rejects, overfill distribution, drips or spills, product left at batch end, material displaced during changeover and first-off packs after restart. State the trial batch size and configuration.
